Navigating Used EV Maintenance and Repair Costs with Confidence

Purchasing a used EV could be one of the smartest decisions that you make today, especially if minimizing future maintenance costs is a concern. Electric automobiles tend to experience between 30 and 50% less maintenance than their petrol or diesel equivalents because there are significantly fewer moving mechanical parts. If the prospect of an unplanned repair is still worrying, you should be aware that there are many service and maintenance tasks that a petrol or diesel-powered vehicle would require that an EV simply doesn’t have. For example, they don’t require oil changes, spark plug changes, no timing belt replacements and no gearbox servicing.

Prepare for what might be to know what could potentially require your dollars when purchasing a used electric vehicle will give you more confidence in your buying decision and some insight into what maintenance to expect down the road. Perhaps most used EV owners will need to maintain the 12-volt auxiliary battery, restore brake parts, suspension, and steering components, or maintain or upgrade your charging equipment. Since EVs are newer, replacing the high-voltage traction battery may not be required, but its age and condition can factor into your eye-popping bill. We explore eight areas in particular such as the 12-volt battery, brake system, suspension parts, steering, and high-voltage powertrain components that could tell you just as much about the ownership experience as the vehicle’s overall condition.

1. 12V Auxiliary Battery

Though an electric car may have few moving parts, it still relies on a conventional 12-volt auxiliary battery to power things like cabin electronics, central locking and vehicle startup. Interestingly, this compact auxiliary battery is prone to failure before the traction battery is significantly worn out, which makes it a device that’s worth keeping an eye on when you’re shopping for a used EV. Outside of warranty, a typical auxiliary battery replacement is likely to cost between $200 and $400 for an average U.S. repair estimate. Vigilance over the auxiliary battery is particularly useful because, while it’s separate from the traction (high-voltage) battery, it plays a vital role.

The high-voltage battery may still be in good shape, but if the auxiliary battery is dying, there are gonna be issues, starting with problems with vehicle operation and starting, on the one hand, and onboard electrical systems on the other. With this small of a problem, a seemingly tiny part can turn into an annoyingly large problem, and in the long run, an easy to afford $200-$400 replacement is better than getting the entire vehicle repaired. Since we see auxiliary battery issues pop up in warranty claims with such frequency, it’s worth keeping this in mind before heading into the shop.

2. Brake Pads and Rotors

Electric cars use regenerative braking, which enables the electric motor to decelerate the vehicle, while also converting this kinetic energy into electricity and returning it to the battery pack. Since the motor does so much of the deceleration, the mechanical brake pads and rotors make contact with the wheels less frequently (and with less physical friction). Many electric vehicles can go around 80,000 miles or even 150,000 to 200,000 km before they’ll need their first brake job.

It impacts how much work the brake hardware does. Most of the slowing work is carried out by the electric engine and you’re returning energy to the battery instead of solely relying on the brake pads and rotors and the brake hardware which gets considerably less abrasive during everyday use. This is why you can see as much as 80,000 miles of usage before the first brake service; and even when the hardware ends up requiring service the 250 dollars to 600 dollars per axle typical per service cost is significantly lower and more predictable and you’re clearly saving those frequent brake visits on any used EV you look at.

3. Suspension Components and Wishbones

The heavy battery packs of EVs are mounted low beneath the vehicles’ floors, which adds mass compared with similar-sized petrol or diesel cars. That additional mass can put increased wear and tear on suspension components as the car passes over potholes, speedbumps and bumpy roads. Suspension control arms, wishbones and rubber suspension bushings are therefore worth examining when searching for a used EV. Additional weight added by the battery pack will mean suspension condition, when buying a used electric car, takes on added significance.

Driving over speed bumps, potholes and rough surfaces can put a lot of pressure on wishbones, control arms, rubber bushings and other suspension parts, especially when factoring in an increased weight. If wishbones and other suspension components wear out and need replacing, costs could range from $400 to $1,200, with specialised warranty data quoting average wishbone service costs of around 1,230, with increasing costs when replacing multiple suspension assemblies. A smooth driving style and checking suspension bushings during regular tyre rotations can mitigate some of this cost by avoiding excessive wear, along with pinpointing initial signs of wear in the suspension.

4. HVAC Heat Pump System

In more modern electric vehicles, sophisticated thermal heat pumps have become more common than simpler resistive heaters to heat the interior, conserving energy and preserving maximum range, especially as temperatures are cool. It’s a costly equipment repair compared with traditional heater element replacement – or even refrigerant flush, if that becomes necessary but the increased efficiency of a heat pump means less impact on your available range on a given charge. Typical out-of-warranty costs range from around $600 to $1,500. In the least complicated sense of the term, this new heating method is still resisting the cold with heat, but this system has more complex construction that uses valves, coolant and compressors that can require professional repairs. When repaired, typical repair costs are often between $600 and $1,500 when not covered by warranty. While that is a more complex repair than the old standard of resistance heat, keeping the heat pump operational prevents unneeded drain on your range so this extra layer of complexity is well worth it as long as it gets serviced according to specs.

5. On-Board Chargers and Charge Ports

Most of the equipment involved in charging your electric vehicle at home or on the go needs to function properly this includes the charge port latch and related storage compartment, wiring, and the onboard AC-to-DC converter electronics. When individual charging components fail, the physical charge port assembly can wear out, or damage occurs to charging accessories, charging sessions can be cut short and you may need professional help to find out what’s happening. Typical non-warranty service cost for either charge port or onboard charger failure from most automobile repair shops ranges from about $700 up to around $2,000.

Charging Another critical electrical system to have to do with owing a car, the charging system is far more connected to the home garage and public convenience than most other parts. The charge port latch, the wiring within the housing, and the on-board AC-to-DC converter all have to operate smoothly for safe and consistent charging. A fault in any of these parts can cause a charge interrupt with larger repair costs likely and inability to charge without professional diagnosis.

6. High-Voltage Battery Pack and Module Repairs

While routine maintenance for electric vehicles is actually pretty minimal, the real money for used EV shoppers is going to be the high-voltage battery. Replacement traction batteries can cost anywhere from $12,000 to well over $20,000 at retail today (although cell costs are on the decline), but the good news is that even in those older, long-in-the-tooth EVs on the road today, real capacity loss is averaging about 1% to 2% a year, meaning many of the stock batteries will last through the life of most used ownership. When the degradation is localized to a particular area, some specialized independent technicians might be able to repair the battery down to the module level, rather than replacing the whole thing, with individual damaged cell sections possibly being replaced at a cost of about $3,000 to $8,000.

The high-voltage battery definitely needs a close look, since replacement of the entire traction pack is the largest potential repair expense we’re covering. Retail replacement costs now range from $12,000 on up to more than $20,000 (less cell costs are reducing this number), but with the cost of cells declining, that’s not quite the way it’s going to play out. Not so much for those newer electric models, which lose an average of just 1-2 percent capacity annually, ensuring you can keep your original battery pack in service longer.

7. Collision Damage and Sensor Recalibration

A pre-owned electric vehicle can come with additional costs if you’re considering a collision repair. Newer accident claims show that repairs on an electric vehicle are about 20% higher than on similar fuel-powered models, largely because bumpers now house radar sensors, parking sensors, cameras, and LED assemblies which can be damaged on even minor scratches, requiring replacement and sensor recalibration. Underbody impacts can be even more damaging financially, as physical damage to the cooling system lines or casing of the battery can require an entire battery pack replacement, with structural replacement parts needed to replace the high-voltage ground bus wiring and high-voltage disconnects adding to repair costs. Insurers typically report that 9.93% of damaged EVs are total losses, with a thorough inspection under the vehicle vital when looking at a used car.

Collision Costs To Consider:

Collision damage should be taken especially seriously with an EV, since even relatively minor collisions could need expensive and intricate replacement of sensors, body panels, or LED lighting clusters. Even impact to the front or rear of a vehicle may be costly, as the bumper needs removal to access parking sensors, cameras, or radar arrays. Underbody or low-level collision damage can be even more costly, especially if the drive battery’s casing or cooling system lines need replacement both of which might lead to a total battery replacement being required. Insurers will have declared almost 10% of damaged EVs a total loss last year, so when buying pre-owned a thorough examination of the underbody of an EV is a must.

8. Specialized High-Voltage Labor Rates

Maintenance on an electric car is labour-intensive, and average North American mechanical labour rates can be higher than $100 per hour. Working on high-voltage equipment requires technicians that are certified and protocols that are very different from normal so even something like a bent axle or a run-in with a shopping cart can involve dozens of hours of work. Even straightforward body work or mechanical repairs can mean to have the car fully de-energized before any refinishing work, which means removing the hefty battery pack, and that “extra handling” causes a big labour premium.

High-Voltage Repairs High-voltage systems complicate vehicle repairs because technicians have to work around electric devices that may be dangerous, calling for trained technicians and safety protocols. Those higher standards are reflected in labour rates that are typically north of $100 an hour throughout North America. More procedures are often involved in diagnosing the problem and structural repairs can be costly as well, since technology may require technicians to de-energise the vehicle and completely remove its hefty battery pack before they can get to the work.

9. Insurance Premium Adjustments

The same factors that make the repair work more expensive, including higher repair costs and specialists needed for the work, can also impact the cost of ownership through insurance premiums, as well. Insurance data shows that insurance on an EV will typically cost about 10% to 25% more per month than traditional vehicle (the difference to your bill is $30 to $50 more a month). This can add up and becomes a little more important when you work it into your savings on charging and maintenance when considering the true dollar benefit of a pre-owned EV.

Insurance should therefore always be factored into the financial equation, pre-purchase, when considering a used EV. Industry evidence suggests the insurance premium for an EV is 10-25% more expensive than a petrol vehicle of similar specs, translating to an additional $30-$50 in monthly costs potentially eroding much of the savings gained through more economical routine maintenance and charging costs. Obtaining an accurate quote based on the exact vehicle identification number of the used EV being purchased will give you a more realistic indication of the costs involved and allow them to be incorporated into your ownership budget rather than simply assuming the savings will be wiped out.

10. Battery Health Verification and Extended Coverage

Eliminating mileage-related research from a used EV purchase is mostly about ensuring how much service history the battery has on the odometer. Complete battery reports, which can now include the Recharged Score, should also offer some potential insight on charging and cell-balancing history, not just the range estimate on the dash. Averaging about 94% capacity remaining, these two marks give you an idea of what type of document reports contain.
